Given I'll rework this anyway, is the pattern ok? I tried to make it look as close as possible to the existing Police elements, however the slight tilt to the font creates some undesirable effects on curved surfaces (most noticable on the 'E').

Printing on a sphere is not easy. I had to do a lot of post processing in LDPE after I had projected the pattern using LPC.
I would try to reshape some of the most deformed letters, by moving vertices. There is no "correct pattern" here. It should look and feel OK.
I see no reason for a partial subfile. Inline all of it in the main file.

The 'E' looks on the real part as it is prented seperateely

The E looks still kind of deformed. You could take the pattern, split it in half and project both halfs from a 45 degree angle.

Activate vertex selector, and select the one you want to move.
Re-activate the move manipulator, and move the vertex. It should "slide" on the surface. Don't move the vertex perpendicular to the surface.
